I searched and found a few threads that described my problem, but none that answered it. I have a clunk in my right front end. Here are the specifics:

*Does NOT happen when turning
*Only happens over abrupt bumps/ruts
*It's a very loud sound, like knocking on a door

I've pretty much overhauled the front suspension with the exception of the struts themselves. I've replaced both control arms with bushings and ball joints, tie rods are good, strut bushings and strut mount plates are all brand new, sway bar and links are good, everything is tight underneath the front of the car.

I'm at a loss. Any other ideas? TIA!

2 things come to mind, since I have experienced them both on different cars - Exhaust knocking against a mounting bracket or the floor of the car, or a worn Steering rack.

Sway bar links....I had the same symptoms and found these items to be worn and easily movable by hand. Replaced both in front and noise vanished

I have a 2002 Volvo S80 and have had a clunking sound from drivers side front. I just replaced ball joint and Control arm. Still had problem. Later I noticed that it was the sway bar link. Hope this helps.

Kindof off the topic, but related...heifetz17, you mentioned that you've replaced the Control Arms, just curious if this is something that you did yourself or had a shop do? How difficult was it?

I replaced my control arms at the same time I did the struts. It was not difficult.

struts were the most likely cause of this noise if no other play was found in the suspension/steering.
It is possible to strip the strut out the car completely and feel for the play that causes the noise. With the spring removed and the bottem of the strut secured lightly in a vice and the strut fully extended you can push back and forward on the strut insert/rod and feel for excess play that would cause noise.

Before pulling it apart try turning the top strut nut. If is spins when the car is on the ground the upper spring seat is bad.
